I was bored and brave, I decided to "install" a Fusion handle on my SAR-LE

Still a work in progress so be gentle

The bottom of the handle is somewhat square, what would be the best way to smooth the handle? I was thinking of wrapping the handle in sandpaper and twist it until round on the corners but still, how is it done in the factory?

The balance is perfect and the weight reduction can be felt, still working on the drop point profile. No hot spots and still retains chopping balance.
 
If I manage to buy this weekend a hardened bit I might go for a bottom Talon Hole® :D
 
that looks good. what did you use to reshape it?

i just use the belt sander for rounding out blocky corners
 
A flapper wheel on a drill for the handle bottom and used a MANY Dremel cut weels to cut the butt of the knife (in a very cool manner - lots of iced water frequently). The top part of the butt I used a sander.

press and 1/4 twists I guess (on the sander)?
 
Put the blade in a vice (edge up) and use strips of sandpaper, 1 end in each hand:thumbup: You can adjust the tension and the arc of the paper to land right where you want the curves, and it's not so fast you can take too much off (but it takes off enough that you know you're moving material). If it's not fast enough, use a sanding block to 'rough in' the curve, then use the strips to smooth 'em out.

The handle feels great, my friend chamfered the sharp edges of the G-10.
 
It retains a lot of the chopping potential, you can 3-finger-grip the tail.
 
Nice! I really wanted to like the SAR4, but it just didn't work for my hand. Maybe if I were a yeti it would fit better... ;)


I like your version though, looks great!
