What's the best way to stop the rattling between the blade and the plastic insert in the sheath? Thanks
 
Couple of ideas that have been posted here in the past:

1. fold a small piece of nylon webbing over the point of the knife and jam it down into the bottom of the kydex insert

2. remove the kydex insert (apparently just a dab of glue holding it near the lip of the sheath) and use a heat gun or some such to soften the end of the kydex insert, then press the soft kydex to better fit the tip (JUST THE TIP!) of the blade. After it cools & hardens, reglue it back into the nylon outer sheath.
 
What I have done with My BK 7 and BK 9. Use an ordinary clothes iron and a wet cloth. Lay the wet cloth on top of the sheath, with the liner still inside, and then lay the "Very HOT" iron on top of the cloth. Let stand for about 3 to 5 minutes. This softens up the liner, insert the knife, and then put it in a table vice and tighten slightly around the blade. You may have to do this a couple of times to get the right fit. I have found that if you take out the liner and try to do this, the liner tends to want to unfold, That's Bad!

This is the one I tried and it worked well. Takes the least effort and is effective.

I used method #2 as mentioned by RokJok for my bk-9. It only took a few min. and worked very well. I didn't exactly mold the sheath to the knife though, just pinched in the tip. It will now hold the knife upside down without falling out.
 
I used the 'iron method' and it only takes a minute of heat on the END with a HOT iron and wet towel to soften it enough to alter the plastic. I have no more rattle!

You only need to heat up the last inch or two of the insert and only one side. I chose the side where the two ends meet. That left the front flat as usual.
