Bruce, it is a simple process, but requires a set of smooth faced blocks. I used 1" maple, faced with 1/4" micarta. The sheath is layed out as a side seam, but cut with only minimal clearance to the blade. Using a close stitch, sew it up. After it is sewn, I grind the seam down to about 1/16" beyond the thread in the blade area. This helps to keep the seam straight during the next process. Then, I have dummy knives to shape the sheath with. I soak the sheath in 91% rubbing alcohol, turn the seam center, then I hammer hell out of the seam to get it started towards flattening. Then insert the dummy blade and align the seam. Then it is put between the two blocks and squeezed tight in my vise, and left to dry until the next day. Then I usually oil it well.
