Forging Swords every bit of info needed

Okay. I have been considering designing and crafting my own full-tang weaponry for quite some time, but frankly.. I haven't the faintest idea where to start. Any info on preferred crafting tools and machines, types of steel and what they are best used for, and the process of crafting good, resiliant weapons would be most helpful. I'll sort through the mass and if I have any follow up questions, I hope I can rely on the veteran smiths and craftsmen among your number. Thank you for any input you might have.

5160 is probably one of the best steels to start with, in my opinion. You may find stock removal easier than forging to start out and learn some of the important skills. A good grinder would be a good investment (expect to spend 1-2K dollars on a good variable speed one).

The $50 knife Shop
This book has a great title, but is NOT gospel. It confused me for a long time.
Forging is NOT necessary; you can file and grind to create a knife (stock removal)

Forget the Goop Quench BS, Even back when they used whale oil, it was still liquid oil.
Use a commercial quench oil & match oil speed to the steel type;
Grocery store canola oil works for some steels like 1084.

Junkyard steel requires skill and experience to identify and heat treat it properly.
Forget Lawnmower blades and railroad spike, start with a new known steel.
Good heat treating needs accurate temperature control and full quench.
You can buy proper steel like 1084FG from Aldo very cheaply, and quench in Canola.

Cable damascus is an advanced project has no place in a beginner’s book.

The grinders are the best thing about this book, but 2x72” belt grinders free plans are now on the web.

Steel
The “welding steel” at Home Depot / Lowes… is useless for knives.
Forget about lawnmower blades ,files and other unknown junkyard steels.
For all the work involved, it is very cheap to buy and use a known good steel.

If you send out for heat treating, you can use
Oil quenched O1, 1095, 1084
Or air quenched A2, CM154, ATS34, CPM154, 440C, plus many others.

For heat treating yourself with minimal equipment, find some Eutectoid steel and quench in Canola oil.

Grocery store canola oil works well enough for your first knife-if you use the right steel like 1084

Brine and water are cheap, and technically correct for "water hardening" steels W1 and 1095 but a fast oil like Parks 50 or Houghton Houghto Quench K are less likely to give you broken blades
If you use water or brine, expect to hear a "tink" and have a cracked or broken blade

Glue – Epoxy
Use a new package of slow setting 30 min to 1 hour, high strength epoxy to attach blades to handles and seal out moisture.
Slow epoxy is stronger and gives you time to work with it.
Surface Prep is vital, drill tang holes/ grind a hollow, roughen the surfaces with abrasive or blasting is best.
Ensure the surface is clean and no oil including fingerprints.
Use Acetone & Alcohol, or Blasting.
Don't' over clamp to avoid a “glue starved joint” when all the adhesive is squeezed out.

Grinders
In my opinion, variable speed and a small wheel attachment are essential on a good grinder.
You can almost always improve tracking with more belt tension. It needs to be way tighter than you first think.

VFD Variable Speed made simple

Step pulleys are not as cheap as you may think
Maska cast steel pulleys are good and well balanced $75 EACH here plus shaft, bearings, belt

It all adds up to about 1/2 the price of a KBAC-27D

I like direct drive with no belts using a VFD and 3 phase motor for about $200 over the price of the step pulleys with much finer control.

Yes you can get cheaper NEMA 1 VFD’s and build your own enclosure

RPM is up to you many are happy with a 1700 RPM running at double speed.
Make sure it has a footed base for the KMG and NWG, or a C flange face mount for Bader, Bee, Wilton and GIB styles.
I get them on ebay, even with paying $80 for shipping to Canada I save $$$ on a used motor.

The 1.5 HP combination is the most common, as reported by Rob Frink

read the links in his post then start a line of questions referring specifically to things you read that you need more info on. "how do I make swords? is kind of a broad question with too little starting background info. It looks from what you said like you have no experience and no clue what exactly you want to make. Heck we don't know if we are talking to a 12 year old who wants to make something cool, or a retired shop teacher who is strong on shop knowledge but not on swords. Fill out your pofile and let us know what you know and what your experience is, also what do you want the swords to be or do? I will give very different advice to someone wanting to make a Katana for cutting competitions and someone who wants to make a rapier for a stage production of "I Hate Hamlet"

The first blade I ever made was a sword, it still sits in my bucket of scrap waiting for me to finish it. I've been working my way up to it ever since I started and realized I had neither the skill, equipment, or know-how to finish such an ambitious project. The last blade I made had a 17" edge, so I'm almost there... :)

My advice, start small and work your way up. Study and if possible handle as many 'real' swords as you can, get your head around what separates a good sword from the dreaded wallhanger (or SLO, sword-like object). Understand that most knifemakers make blades under 17" or so, and for good reason... you can still learn a lot from them regardless, the processes are the same, only the scale is different.

That reminds me, I still have a piece of 5160 I started forging into a broadsword. LOTS of work and then relized I didn't have the skills to do it right. Starting out with swords is almost like starting to built model airplanes with a full sized 747.
 
The advice I give to those who want to start with a sword is to make 50 knives first.
 
In all seriousness, the first thing you need to do is read the stuff the count posted. Then I would advise you to find a local smith. Even if not a blade smith, you will need some first hand experience forging. It isn't just get it hot and beat on it with a hammer. For tools you would need a good anvil some FORGING hammers and a forge. Some real exposure to these would help you get a better idea of what you want and need. Then you need at the least some good files and sand paper, then if your still into it a real belt grinder, drill press etc etc etc. The real old time smiths did it with less, but, used many many hours of labor. I would guess that even a well experienced and a modern day blade smith buts in over a 100 hours to make any kind of decent sword. I have used hammers of various sizes and types all my life, yet it took me some time to get the hang of using them to forge. I helped a guy who taught a basic blacksmith course and until then never realized how much instruction and practice some needed to strike something properly with a hammer. Just basic strikes. It takes practice to do it right. Some are amazing with a hammer, but none got there without years of effort. Grinding is the same way. Some people have more related experience and natural talent than others. Nobody gets it all right off.

It is a journey, you can't just get a ticket to your destination.
 
Also if you want to make a sword, get some training and experience fighting with the type of sword you want to make. You will learn a lot about sword dynamics. Most of what you have learned is wrong

I am a relatively new maker, starting last November. I thought I could handle a recurve (how hard could it be, right?) and it took me three months with less than satisfying results. A recurve is way less difficult than a sword, and I was using stock removal rather than forging. Make a drop point hunter, or paring knife. When you realize how much time it takes to sand the steel properly, a sword will seem impossible until you have quite a few under your belt.
 
Picking up on Page's points:
A sword is not a long knife. It has entirely different dynamics and balance. The construction is only partly the same. The handle is more of a secondary aspect of a knife. It is often the primary aspect of a sword. 90% of all the swords I see that are not made by people who have studied sword use are clubs with an edge. A real sword feels very light in the hand and moves with little effort. When you are ready to do a sword, there are two first sword types that you may want to try. A simple wakizashi with a 16" blade isn't too hard after you spend some time studying them. Such a project can be made in 1084 with files and sandpaper. The other type that is not overly complex is a simple short sword. It should be about 18" in blade length, and a plain leather wrapped hilt with a simple cross guard and threaded pommel nut will work. A short sword is the closest to a long knife you will find.
