Help Needed: Variations in Basic Specs?

I have a problem. Like all problems there are two sides to the story, and I don't think that this forum is an appropriate place to air the details. I do think this is an appropriate place to ask the following questions, and being really new to the World of Fine Knives I need some help from the voices of experience.

1) Did the Basic Line contain knives with such a wide variation of specs and dimensions that it would be difficult or impossible to produce kydex sheaths for them without having the knives in hand to mold the sheaths around? For example, would there be something such as a "Larger Basic 5" and a "Smaller Basic 5?" Would there have been such a large deviation that Basic 7s would vary as much as 1/2" in length?

2) Has anyone in this forum who has had kydex sheaths made for their Basics found it necessary to provide their knives to the sheath maker?

3) If the answers to questions 1 and 2 are both "Yes", would it be normal for a sheath maker to omit asking for the knives up front, and then ask for them when the first batch of (already paid for) sheaths didn't fit any of the knives in question? In this particular context, "didn't fit" means either the knives won't go into the sheath at all or the knife falls out of the sheath when it's gently inverted and held perfectly still.

4) For that matter, would it be normal to have to furnish ANY production knife for that purpose, assuming that the sheath maker already had his own issue of the same knife?

I want to be reasonable, I really do, I just don't have enough experience to judge whether to take this at face value or not.

Can anyone give me a hand with this?
 
1) Don't know, not having had more than one of the same model, but I've seen people say their Basic 9s have 9.5" blades. Mine is 9 13/16"
2) No. I've had two of Normark's sheaths for Busses (Basic 5, NO). I didn't supply the knife, and both fit perfectly.
3) Yes. Only way to insure a perfect fit, if something was askew the first time around, for whatever reason. Both the factory kydex and OS/T sheaths for my Basic 5 were very secure, btw.
4) Wouldn't think so.
 
I don't think that the Basic series, in terms of their production, are that different from the other Busse knives. They are hand ground from identical blanks, but there are slight variations. If you want the best fit you will have to send the knife in.

I had two sheaths for a Satin Jack. One was kydex made by David Brown and the other was leather made by Dwayne Puckett. Both would fit only the knife I furnished the sheath maker. None of my other Satin Jacks would fit either. So there are enough minor differences in the knives.

Even though the Basics were thought of as production knives Busse has the care and attention to detail that comes from hand working the blades. With that there come minor variations. Make due with one of your other knives while you send you Basic in for its sheath (or better yet, buy another Busse).

The other factor is the sheathmaker's design philosophy. For instance, Dave Brown leans towards a tight friction fit for his trim designs. Fit tolerances must be close for good retention.

Other designs incorporate secondary rentention methods, or intergral detents with handle friction. These sheaths can be 'loose' around the blade, yet still hold the knife well
