I will be making a kydex sheath for a Busse Boss Jack Proto with a fuller.Do I need to fill in the fuller with something to keep the kydex from shaping to it or will it be ok if it does shape to the fuller?I am planning on covering the blade with one layer of duct tape.

The kydex will form to the fuller, so if you don't want it to rub or drag on the blade, you will have to make adjustments of one sort or the other.

Mike is right and try blue painters tape instead of the duct tape.
No residue :)

Turned out nice.I tried a few different ways that all was going to imprint on the kydex.I ended up doing a layer of duct tape with a layer of blue tape on top of that, then I cut a small piece of duct tape just big enough to cover the fuller.Nothing imprinted on the sheath and the knife fit great.

Glad it turned out well for you! Better to use the painters tape as a base layer - less adhesive to clean afterwards.

food service film is really good for that application i put it under the duct tape and when done it peels right of...

I have not had any problem with the adhesive sticking to the knife.I have been using Duck brand tape.I think 3m may be a different story.

I use a little modeling clay to fill voids like that. Easy to shape to fit, just sticky enough to stay in place, and little to no clean-up.
