Has anyone here ever worked with Lexan(bullet proof glass)? I am thinking of using this as a handle material for a knife, or possibly as a blade material(?), However I don't know how to work with it. Is it like plastic or glass? Can I grind/sand/file on it? How strong is it without being 4" thick?
Any help would be appreciated.

Lexan is good stuff! You can drill , file, sand, polish, and machine it, no problem!

I don't think it would make much of a knife blade , not that kind of strong!

I think the ww2 guys used Plexiglass, more brittle than Lexan! Works about the same however!

I used some lexan to rehandle some razors one time.

It shaped well, and was easy to cut with a slow speed bandsaw. Higher speeds caused it to melt some and gum up the works.

For handle material, I think it dulls and scratches too much to be of much value for me on my handmade knives. If you didn't care about appearance, it would be OK.

I use it at work all the time. It not only drills and cuts well but you can bend it cold.
I use it at work to make guards for machines. It is very strong but not very stiff.

I worked for a graphics design co. a few yrs ago and I made several knives out of it . I gave them to other workers for letter openers .

It would make a good last ditch break off knife it was kinda weak after it was ground thin.
