I'm going to make my own sheath out of .250" thick Kydex 100, preferably in the calcutta black color. Does anybody know where I can get my hands on a single 12"x12" sheet? I found a couple places that only want to sell me a 4'x8' panel to the tune of a few hundred bucks.

I'm not sure what you need sheathed, but .250" is for a knife, or even a sword, very thick. Why do you think you need that thickness?

It's not that the knife needs that much material. It's that the 1/4" thickness is going to make construction easier for me just due to the nature of the design that I have in mind.

Try Ebay. Contact the guys selling odd sized scrap sheets and see if they have a piece tucked away. It's likely that they do, though you'll probably have to give or take an inch or two.

IP used to do it, but they don't anymore, at least from the website. They do however have ridiculously helpful CS, so try giving them a call and see if they'll cut you a small piece.

That said, a .5" sheath is pretty dang thick and gonna be pretty hard to set retention on. Not to mention the difficulty of finding hardware. Then again, I do some unorthodox things too, as does Martin and they turn out well. Post up some pics when you get it done. My curiosity is piqued.
