I've got an older metal door on my house and its got quite a bit of surface rust on it, although I think its still sound.

How do I prep. it and what kind of paint do I use?

Water and 00 steel wool, or 220 grit wet and dry sandpaper, then dry completely(best if you take the door off to do it).
Spray, or roll on a good primer(you can find the right type by asking at the paint store), and when dry, use the color of choice to finish. Use outdoor paint.
Good luck to you.:D

Make sure you get ALL the rust off, since rust contains oxygen and moisture that will continue the rusting process. Then get a very good paint designed for outdoor use and rust preventing.

Sand blasting is good if there is screen thing on it. If you can get your hands on Ospho(sp), then that will make you're life a hell of a lot easier.

Ospho is an acid solution that dissolves rust, calcium (don't drip it on cement :D ), and some other stuff. You can brush or spray it on. Next day, you sand off all the hard black spots, then lightly sand the gray stuff. This stuff acts as a rust prohibitor and a primer. So you can just paint over it.

Good luck.
