Lots of ways to get by without building a pulk from scratch, and a heckofalot cheaper, but if you know composites it's not hard to build a better
mouse trap.
I'll try to keep this short. I stacked 2" hard foam 2' wideX 5' long ,glued together.
Traced desired shape, sanded and or carved til all features were complete.
Coated with one layer of glass and Epoxy{does'nt melt the foam}. Spray heavy with Gel coat/ sand and polish.
Make a mold over this. Pull mold off plug, condition mold and start making parts.:)

I had the covers made by someone who sews for a living, but to my specs.
Zippers close to the ENDS so access of either end is achieved without having to open entire top.
Three compession straps for obvious reasons and there you have it.

Awesome write up. I sure would love more detail on how to lay the glass and stuff, but maybe thats something i'll have to search on the web.

How many layers of glass and *stuff* (i've absolutely NO idea about this stuff) did you use?

How much does the end product weigh?

knives or not, sleds/sledges are a must have tool for winter outdoorsy stuff. Just too practical to ignore. Awesome project, looks quite successful!
 
Nice sled, unfortunately here in Georgia if I had one it would require wheels. Today on my daily hike/walk a long sleeve t shirt was fine. Temp almost 60f,:(
