I was planning on using chicago screws to hold my sheaths together but had a question on sizes. If I were to use .08 kydex, what size screw would I need to hold the folded kydex together? Is it sort of one size fits all? Would these work on doubled over .08? Would they work if I added a belt clip too?

Not sure on the sizes but a few of us including me have made sheaths that are held closed with Chicago screws, one of the problems are that they come loose after carrying them for a while.

They make all kinds of different length posts and screws, try the leather factory or if you have a Ace hardware near by they will have them as well.
