Is a respirator necessary when hand filing metal? I know that respirators are wise when using a belt grinder or working w/certain materials like micarta. Thanks!

When using a belt grinder It's Necessary when working ANY material, Any fine dust can and does coat the fine hair like parts on the inside of your lungs and do damage.

Do you have any lung, breathing Issues already? Wear a respirator when filing.
 
I don't have any current issues, but I want to think of the necessary safety precautions before i begin this art.

Not a full face, but...

If you don't have a beard, mustache and shave regularly, I'd recommend looking into the 3M N95. We use them at work if we have a patient with TB and have to document an annual fit test where I put on the mask, put a plastic hood over my head and have someone spray an aerosol into the hood while I talk, breathe deeply and move my head around for a few minutes. If I can't smell any of the perfume, then I'm sure it's able to keep larger particles out.
Last time I checked on e-bay they were about $20 for a package of 10.

Depending on your budget the 3M 6800 or 7800 are both comfortable, even with extended wear. I've used both models for years at work. The 6800 has a bit better visibility and costs a bit less. Both use replaceable cartridges and I would highly recommend the lens tear-offs for either one to avoid scratches.
