Wondering if there was a mechanical way (maybe on a lathe or something else) to round the flat bar stock of a sword tang rather than just freehanding it round on your grinder. Thanks.

There are probably many ways. Most are likely more work than just rounding it on the grinder.

The simplest is to leave the tang square and weld on a round rod or bolt.

I am assuming you want to thread the tang and need it round. You can thread a square tang and get the pommel to go on tight. It helps to knock off the corners a bit but is not uncommon on some older swords.

If you have lots of threading dies in your machinist box you could try starting with a larger die and re-tap with progressively smaller dies. This will gradually round the square stock.
Metric would be good for that because of being able to stay with one pitch. You can go from M10 to M9 to M8 to M7 to M6 to M5 in 1.0 pitch.
