I have an 18" GS that has a hairline fracture just under the point of the heart shaped cho that runs all the way through the edge... I doubt if it's a "critical flaw", but since I discovered it, the thought of giving it to you so you could send it off to Iraq entered my mind. If you're interested, e-mail me, and I'll send it off withing 24 hours.

DrDan, if I'm reading your description correctly a crack in that location should not affect the integrity of the blade. Best way to find out is to test it thoroughly, something that should be done with every khuk anyway, except heirlooms and decorative/ceremonial pieces. If the khuk passes muster, the aesthetic problem of the cho crack can be easily corrected with some silver solder.

However, if I've not convinced you to hang on to a good blade, I'd be honored to put it into the hands of a soldier on your behalf. Just don't want you turning loose of a pretty girl because she's got a freckle.

Is it a crack or deep scratch or fold mark? A crack may be straight and go through to both sides of the blade. I would guess that this could appear when the water is poured on the edge.
A deep scratch will not go through the blade to both sides.
A fold mark is not straight, and looks wavy. I am not sure if the folds appear during the forging process - while the steel is worked under the hammer. If the steel is heated and pounded properly, any folds should be eliminated. Some folds may have been present in the steel before the kami worked on it.
It wasn't clear to me what direction the "crack" ran - was it parallel to the edge of the blade?

It's quite clearly a hairline fracture, and it runs from the bottom of the cho perpendicular to the edge of the khukuri's blade. Technically, it's an "open cho" Gelbu Special, although you need to scrutinize the area well to see it... :D
