I drill small holes in a line then file to make the slot or hole in the gaurd. It takes longer than I would like it to and I believe the fit could often be better. Does anyone out there have a different method that they really like?

A mill is the best. I use a small Sherline mini mill and it works good but a larger mill would be better. I wish I would have known this a long time ago when I made alot of fixed blades.

ya, I pondered the mill idea but axed it thinking they are expensive. I'll go see how much they are right now. Thank you.

Drill two holes and connect them with a jewelers saw, with a #1-#3 blade.A few file strokes and you are done.

have you tried the shoulder filing jig on the guard? Once you drill the holes for the slot and drill them out and get rid of the webbing in between, Line it up where you want to file to and file down to the guard, since the jig is hardened you cant go any further, good and flat. I just got my shoulder filing jig from Koval Knife Supplies and did this on the one i am working on, worked good, very square slot. I think Bruse Evans mentioned doing it this way.

Check out Terry Primos' tutorial on his website. VERY helpful and produces great results!
