I recently had 500 washers made up for me a little larger than needed. They're 510 (spring temper). Anyone have any suggestions on how best to cut them down? I tried using a carbon steel punch to cut them down and it didn't do much to the washer (and I think it dulled the punch)! They're 0.032" thick.

Make a chuck for your drill press and try turnin them down with a file. The chuck would look like the kind you use for the cutoff discs on a dremel.

Here's what will work for sure if you have a belt grinder of any sort. take a drill bit of the same size as the hole in the washers and place 3 or 4 on it. Hold the washers against a moving 120 grit belt. You will have to find the amount of pressure needed. The washers will spin, stay round, and reduce in size, but will require cleaning of the edges by stroking each side on a piece of sandpaper. You can double back pieces of masking tape to help you do this. For all you have to do I recommend you make a holding end for the drill bit out of micarta or wood scrap and glue it to the drill bit. Frank, that's what I was planning to do with them, but I wasn't sure if it was going to work. I ran one over 220 grit paper as a test last night and it wore it down just fine, so I know having them spin against the belt will work. A piece of wood for a holding end would definitely be a good idea. Thanks!
