Challenge: 4.5"-5" blades in .125" stock and stainless?

I'd Definitely go custom! There are quite a few great makers that will make a tough stainless blade for around 200
 
And these Cudemans may work for you. I really like mine, tho my hands wear Large size glove. If my hands were bigger , these handles might be a touch small.

Thanks for the offer - I might send you a different knife for rework tho! The BRK... I'm still deciding on it... maybe just a bead blast of the handle will all it needs.
 
The sprig is another Spyderco that might fit the bill.

Eta: Just double-checked, the blade is a tad shorter than you're looking for.

Thx! I just looked up that Spyderco Sprig... I could probably live with 4.25". Hmmm... it's definitely one to consider... handles look a little slim tho.

I have not checked around for one yet, but I am sure a friend can get me the use of a media blast cabinet. The shop that works on his off-shore power boats is owned by his friend.

Eta: I have always liked the looks of the Sprig. I have read that it is built fairly thin BTE (by production knife standards), and makes for a great slicer. That being said, I do wish it had M390/20CV/204P or Elmax at 62hrc instead of S90V.

I reprofile a lot of my blades yet have never tried a complete edge regrind. My primary tool is a 4" belt sander which doesnt lend itself to precision flat grinding on a 6" or so blade, at least I havent found a good way to do so. Do you accept regrind projects from time to time? Or do you think this sander would do the job if I did my part?

I am not going to say that it is impossible to regrind a blade with that machine, but it will be more difficult than with a 2" wide belt and a dedicated platen (even a craftsman 2x42 or with enough practice a 1x30) that does not extend beyond the sides of the belt.

The Fallkniven S1 has been proven to be a great knife. VG10 steel holds an edge after I beat the crap out of it in the woods and strops razor sharp within minutes. Love the convex blade too.
