So while I chug along rolling piece after piece of sandpaper around a chainsaw file to clean up thumb grooves, I was thinking, is there an easier way to do this? Can't use the dremel, the smallest sanding drum is too big. Smallest wheel I have for my grinder is too big. What else is there? Cratex wheels? Those can be shaped more or less so I have heard. I dunno.

Sore fingers tonight...

No no no, you're doing it all wrong. What you do is wrap a piece of sandpaper around a file. :D Other than the Cratex wheels I haven't found a better way either. The only other thing that I've done that worked decently was to use a piece of scrap bar stock (mild steel) and round the length of one edge. Benefit was a better grip, downside was getting the edge rounded just right.

7/32"... The 1/4 is too big. Well I guess the way to make the whole rounded file edge work just right is to spot weld a chainsaw file to the edge of a piece of barstock so you do not have to worry about rounding the edge just right. Those files are not all that expensive and it would not take but 5min to clamp everything up and buzz it real quick. All I need to do is get my welder back!

There are chain saw stones for use in a rotary tool that come in every size from 1/8" to 3/8". Also ,you might try diamond cylinder burrs, cratex rods, and many other cylinder burs and stones.

They make a slit mandrel for putting sandpaper in the slot to use with any grit needed. You could make one by slitting a piece of 1/8" round stock. Just insert the sandpaper and wrap it around the shank.
Here is a photo of a similar mandrel ( just a larger diameter version):
