Any ideas on refining the design on this type of sheath to make the belt attachment less bulky and labor intensive??

Make the belt clip portion from kydex?

I'm a big fan of removable sheaths, but I've never liked that particular style. Doesn't seem to have secure enough retention of the sheath if you are active. Of course, I've never had a sheath of that design.

I recently finished a sheath with a steel belt clip like the style used on many leather gun holsters. I'll post pics when I get home.

Maybe put the slot for the button right in the part that slides on the belt. That would eliminate a piece of leather, if I'm understanding how it works. I've never seen one quite like that before.
 
You need to make a wooden block shaped like the portion of the sheath inside the loop, then wet mold the loop. Wet molding is about the only way I've found to make it less bulky. Don't forget that the sheath has to taper, or you won't get it in.

Ah...I see. Looks like a neat sheath. Yeah, wet mold it with a bit thinner but stiff leather.
