I just filed down the rounded "flaps" on the bottom of the whistle which are just there for appearance, to make it look like "regular" whistle. I don't have my own pic, however I got the idea from equipped.com, you can see pic of his here: http://www.equipped.org/pp/pic66.htm
I used a bench grinder to remove the flaps. It only took a few seconds. It kind of melted/ground away the plastic. I may have used a knife to trim the melted pieces. It was a few years ago and I don't remember the details. The edges are nice and smooth now. You can't tell it wasn't manufactured that way. I'm not sure if the smooth edges are due to my skill with the grinder or a couple of years in my pocket with the keys.
I just used a sanding block with some medium sandpaper followed by some finer stuff. I really ground mine down (more than just the "flaps") but it still sounds the same to me. It's still LOUD.
Spyderco delica serrated. The plastic is soft enough to whittle instead of chip, and the serrations leave nice rounded edges. Polished-looking, too. Just watch yer fingers.
Actually I recall having the plastic "splinter" a lilttle bit as i filed it down, however after removing most of the material it sanded down smoothly. Like Howard's fox-40 it has been so "worn in" from pocket carry it looks like it came that way.............
