Albion casts their crossguards?
Wouldn't that make them prone to breakage?

There are more than a few Albion swords out there. I've never heard of a broken guard. The guards and pommels of European swords are normally softer steel (or another material like bronze).
 
check out home improvements at swordforum.com. Although it doesn't have the whole procedure on video, they have tutorials of people taking a bare blade and hilting them.
 
I want to make a few practice swords, out of woods. Katana style. When I get a RAT knife I'm going to see if they're up for the job of making one.
 
Kevin Cashen did a good write up on swordforum.com (secrets of a bladesmith i believe it was called) before I was kicked out of the "cool kids club" on there :p good thing I saved it to my external.

had alot of good info, from a brilliant smith in the knife and sword smithing world.

I'm betten there was probably more reason than just being one of the cool kids. The thread in question is still there in the spotlight section and perfectly readable, registered or not.
