If you still want to go the cardboard route, I have a suggestion:

Reinforce it with aluminum duct tape (or even a soda can, cut appropriately) Available in your local hardware store for a couple bux, and easy to shape.

You might also be able to get creative with a plastic bottle (2L should accomodate a BAS or other small khuk. Cut it up to use as reinforcement, or maybe even a whole sheath. If you were super-fancy, you might even be able to heat mold it (I don't know what temp polyethylene bottles melt at - you might want to test before melting one all over your knife. I'd try boiling water first, then maybe use the oven. ) Think of it as ultra-cheap kydex.

If it was a clear bottle and melted maybe it would be a good rust inhibitor;)
 
I suppose some of the new high-tech coatings are polymers - epoxy paint, teflon (BT2) etc. So a polyethylene bottle might not do so bad. Might have some adhesion issues on a mirror polish finish. :D :D
