I'm sure the press in cap on the K&M works great, but why not try a screw on cap? The screw on cap works well on the maglight.

One big reason is if using brass, or aluminum it wouldn't take much to damage the threads, there by making it almost useless. If you can't screw the top down, or it isn't water tight any longer due to messed up threads, it's pants.

Not only this - but without lubricant - bare aluminum tends to bind like my underpants after a long hike.

I didn't know that, but I don't know much about metals.

I am interested in seeing your final build. I had never thought about something like this until I found this theard.

Bare Aluminum on bare aluminum tends to bind badly. There is a lubricant that escapes me right now that can be used to great success. When I think of it I will post.

Delrin can be machined and is self lubricating, non corroding, very impact resistant. It can be purchased in rods of the correct diameter. Metal fittings like a striker, diamond hone or ferro can be press-fit into machined cavities. A groove at the base of the threads can hold an o-ring for a waterproof seal.
