POMMELS FRIGGING POMMELS!!!!

Hilting up these two swords (matched set, one blunt one sharp), got the guards fitting very nicely, within reach of the shoulders about 3/8ths and a tight press fit already. Making the pommels though has been an excercise in futility. They way I did it for that big longsword was to drill a 1/4 inch hole, then attempt to drift it out with tang size drifts. I got 2 or 3 drifts stuck, 2 hits and they would suck up the heat from the pommel and then upset themselves into the hole and take 20 minutes of beating to get them out. Did the same thing today. I tried drilling a 1/4 inch hole all the way through, then coming in and drilling with a 3/8ths bit and going halfway through, trying for a sort of step drilled tapered hole which I could then more easily drift. Nah, that didn't work much better either......

However, now I drill a 3/8ths hole right through, then just lightly tap through the tapered drift, it makes the sides of the round hole with a indentation of the tapered rectangle of the end of the tang. It fits TIGHT to the end of the tang, but there is the leftover of the hole around the square slot. I don't see it as a problem but I am wondering if someone with a bit more experience in this sort of thing thinks it might be. I will post pictures tommorrow of what I mean if it is not clear.

For an understanding of the process, the pommels are 1 inch of 2 inch round, and the tang section is about 1/4 wide at the end about 1/2 inch wide two inches up, and 3/16ths thick.

Any insight on HOW to make a tapered slot into a chunk of 2 inch round or similar dimensions, or how you fit pommels to the tang, tang shapes and such, I would be very interested to hear it.

make sure your drift has a strong taper and no sharp corners, also 2-3 hits, remove, cool drift, reheat pommel, if your drift doesn't draft (taper at least 15 degrees on both axes) it will lock in
