Just doing some thinking but I was wondering... Since my first several knives (at least) will likely be cut out with a hacksaw. I was wondering if it's possible if I could so some of the work with a metal cutting blade on a sawzall? I realize I'm not going to get super precision cuts bit for some of the longer cuts is there a reason why that can't be used?

It can be done, though it's very easy to break blades with sawsalls if you get the thing just a bit off of angle. An easier way might be to use an angle grinder and cut off disc. Much faster, and in my experience, less of a hassle than a sawsall.

I've straight cut sheets of 1/4" when it was too wide to fit throgh the bandsaw throat and it worked fine just have to have a good vise and be willing to put up with some noise but I've never tried to cut our a profile.

Ooooh this seems like a better option.

It's how I cut out all of my blades prior to getting a bandsaw. Wear a face shield and gloves, and keep the disc level so you don't grenade it. Also, watch where your sparks are flying so you don't set things on fire.

Fletch, please be sure when using these alternative cutting methods, especially with a reciprocating blade, to have the metal firmly clamped. You want to have both hands on the tool and not holding the stock.
If you use a belt grinder with a coarse belt you really don't have to cut very close to the final shape. The grinder is actually quicker than sawing, at times.
Good luck and be safe.
