Here is a quick series of pics from a build I did while stationed in Rota Spain. At the time my equipment was very limited, but not limiting. I found that my HF portaband would not cut S110V or S90V effectively so I went to the tried and true.."Connect the dots" method. I use a small chainsaw file to cut out the pattern. Refined on a disc sander, then on my cheap 2x42 craftsman special.

Mark the edge center line and grind initial bevel. I adjust the plunge with a 1/4 in chainsaw file and file guide. Then grind in my FFG on the craftsman. refine as needed with sand paper and draw filing. (not as much anymore.)

I send my blades to Peters' for heat treat then finish up hand sanding and fitting the handle slabs. This material was .220 thick, if I had been more confident in my abilities I definitely would have tapered the tang. :)

the smudges on the blade are tape residue from making the sheath. This one has 1/4 inch titanium pins, Titanium thong hole. Grey G10 with blue g10 liners.

thanks guys! surprisingly...the steel works well with files despite being a bear to grind. It si hard on drill bits...I highly recommend the norseman bits from USAKnifeaker..or the Cobalt steel ones from McMaster. They seem to last a bit longer.

very nice knives! Your determination and care for details have taken your work very far.
I wonder if changing your current bandsaw blade type could allow for better cutting that steel.

I'm sure that if I were to invest the money in a carbide blade it would work, or a more powerful (read larger) band-saw. This process works pretty well and since I am a hobby maker, will suffice for the time being.

Nicely done! Does the sharp corner on the forward edge of the guard snag on anything?

Navman, an angle grinder is a great investment! You can pick up an 7 amp, 4.5" grinder for very cheap! I use mine for ALL heavy cutting.

yep a cut off wheel works great. Don't twist it in the cut though or it will shatter. Wear full face protection. The discs can explode fyi.

.....I just use my plasma cutter....:)

Nope. I took it into consideration when making the kydex for these two. :)

Thanks guys. I used an angle grinder early on, but was not at all happy with the results.
