I wish we could, but right now it looks like we need to do just one in order to keep the cost down.

What size will these be? I'm about to order a hat with a place for a 2x3 patch (not just for this, my favorite NRA hat got ruined the other day so I'm going for something new). Hopefully we do a few more runs of different patches.

I'm not sure we ever picked a size. The actual size of design #1 is 5x2. I'm fine with that. Im also fine with a smaller size, something around 3.5"x1.5" would be good.

I don't know...I have no experience with this stuff; but that seems a little short for the height. Also, the difference in text size could be significant enough to change some thoughts about the selection.
