Scales are squared up and clean, this Blackwood has some nice grain. Gonna fit the shield pin first, cross your fingers. I looked for a rectangle drill bit, no luck.

Looks like 1/4" is as small as they go so you'll have to start making big Bowies with 1/4" shield/pins ;).

That's pretty darned cool. I can picture a ton of uses for one.
 
Yet another reason a mini-mill would be handy, until someone makes a mini-mortising machine!
For now it will have to be little drill bits and files. I may try chucking up a little Dremel bit I have with the scale in a slide vise.
 
Rotozip bits are made for lateral cuts and come in 1/8". Home Depot has them. If you have a slide, all you'll need to do is square the corners.

That is, if the rotozip bit cuts an actual 1/8" line or 1/8"-ish.
 
I think I'm gonna make a hardened template that's just a bit shy of 1/8" so I can hand fit the rest. A piece long enough that I could line up and clamp onto the scale, that's probably the best way. Similar to a shield template. Drill it out enough to fit a small fille in and slot it out.

You have to be careful when using a mortise bit on harder woods (insert joke here) it will tend to split or chip around the edges. Maybe try an X Y Axis vise clamped to a drill press with a mill bit. You can do this for wood and non ferrous metals. Steel is too hard and the bearings on the drill press cant handle the stress but it does work well with wood, brass, copper ect..

Good info Scott, I've got a vise like that, but the mill bit I have is too puny for too much sideways pressure on this Blackwood I think.

Got one scale slotted out, it went well. I'd post a picture but photobucket is down for maintenance.

That little mill is too cool.

Should we call this a Key? It's fit through the scale, now that it's in I can line up the tang and drill the other pin holes. I held off on the template and did this one freehand, I figured we'd see how this works out and if it's something you guys like, I'll make a template to speed up and ease the process for the next ones.
