I never have considered hats a fashion item, rather something protective from some sort of "elements".
So mostly I don't wear 'em...

When I do, I have a very old Australian woven straw (bought at the old Nature Store) I've had for at least 20 years. Still looks like new. Great for hot/sun.
When it's cold, I habitually wear a watch cap. I like the newer, bulkier ones that have some "thinsulate" built in. They cannot be tight; I like 'em oversize so I can pull 'em down over my ears.
Do bicycle helmets count?
 
I mostly still wear baseball style caps, but I do have a Wal-Mart special in a camo pattern for yard work and hunting. It's vented like the Tilly TM10 that was pictured earlier.
 
I wear alot of sport team ball caps, and a stetson... During my 1st 30 years, I went everywhere in a straw or felt cowboy hat. This is my current fav stetson...

I picked up one of the Real Deal Brazil hats when I found them on sale. I would have bought the baseball cap style too if they weren't one size fits all. Not only does it have a unique look, it's made from recycled materials. I just gave it a spray of waterproofing and it was good to go.

In the mornings, it's usually a dull red Titleist cap in lieu of a shower. If I'm doing something dusty or dirty I'll don a bandana. If I go out west I have a Stetson to wear. For a serious outdoor hat I think I will buy a Tilley.
 
If I ever win Mega-Millions and build me a dream house... it will have to have a dedicated "hat room" for all my hats. My wife calls me the "Imelda Marcos of hats".

Filson hats: have about a dozen ranging from feather-weight long brimmed ball-cap types to the wool lined waterfowl hat. Packer hat too. All are exceptional quality.

One Tilley... a current favorite. About a half dozen Stormy Kromers... gotta have different colors to match the coats/sweaters etc.

One brown wool felt cowboy-ish hat good for winter.

Several mil-surp wool watch caps

Several hunting caps... blaze orange etc.

Ball-caps by the score and/or too many to count.
 
Thanks mainly to this thread, I ordered a Real deal tarp hat on wednesday and it arrived today. That's some fast service! The hat is really cool, I like the wire in the brim, I can shape it any way I want. Also is really light for how indestructible it feels.

I seem to have a larger-than-normal melon, and have a tough time finding hats to fit. Beanies are the worst -- one size definitely does NOT fit all.:grumpy:

We may have the same problem. My head is large, and the shape of it means that beanies just don't work, either I have to pull them down so far they cover my eyes or they pop off the top.

In cold weather I wear a beret. I've got a few. My old Venture Scouts one (very faded purple now), some military surplus in black and khaki and a nice Basque one from which is smaller (less of a 'brim') but snug fit and incredibly tough wool which is pretty well waterproof. Wool = warm. Will stay put in the wind with nice grippy headband. Won't cover the ears would be the only downside from your point of view.
I do have one of those Andean knitted hats with earflaps. It's warm but not really windproof.

Rain, a Barbour waterproof cap.

Summer - I have an Akubra Stockman or if it's really hot a Columbia fishing cap (light, long peak with black underside and kepi flap at the back).

I have this problem also. 99,9% of hats in markets don't fit my head.
Few months ago I fullfilled my dream and got myself stetson. I had to buy XL size and ask the hat retailer/maker to enlarge it with 1cm. Now it fits perfectly, but it was close. :D My head is 62cm wich is often past maximum here.

In the forrest I wear nothing except maybe bandana. I want to feel the breeze cooling off my "hot blooded" head.

Boonie hat all the way. Funny true story. I bought my daughter a boonie hat for her 9th birthday. It is just like mine, but I went to the girl's boutique and bought a bunch of assorted girls ear rings and stuck them into the shot gun shell holder band. I was in a hurry and rushed out the door last Thursday with her hat on. I went to Verion Wireless first, and then to Starbucks before I realized I had her hat on. Funny part is, no one even gave notice. My wife got a good laugh about that.

I have a Tilley as well, and get compliments where ever you go. Tilleys cannot go wrong them.

I like a real wide brim if I am to be in the sun all day.
 
Most of the time its a patrol cap, either black or OD. The boonie only comes out if i'm anticipating exended time in the sun

I really like the looks of that RealDeal hat. I really want one, how is the fit, it seems when I measure my head I fall right in between sizes. I usually wear 7 1/4. So I guess my question is do they run big or small.
 
My dome is just under what the XL is, so I got the XL and I really like the fit. Stays on nicely without being tight. I would say they run pretty dead on in sizing though.
 
Boy, I am in the minority because I wear a hat pretty much everywhere I go (except for work, where I can't), and have done so since I was a kid. I have always preferred a regular old ball cap and have owned dozens of them over the years. It's not that I don't like other styles of hats, I just feel most comfortable in a ball cap.

My only exception to that is a regular old boonie hat, which I will occasionally wear fishing.
 
I use a variety of mesh ball-caps in the summer, usually a wool watch-cap or touque in the winter, and a mess of asst. hunting hats (safari style) for the fall.
 
A Dorfman Pacific twill "Outback Hat."

It's quite nice, even under the Arizona sun. There are some holes on the outside for ventilation as well, to keep your head cool. The shapeable wire brim is nice as well and makes for easy storage.
